Construction of a new Intermodal Transport Facility in Bloemfontein

The project consists of the construction of a multi-level intermodal transport facility in Bloemfontein.  This project has been awarded to RSI Joint Venture comprising Ruwacon, Sanyati Engineering Central and Ikaheng.  The contract entails the demolitions of commercial buildings and steel structured taxi parking bays in the Bloemfontein CBD.  The new structure consists of a reinforced concrete structure on piled foundations.  Part of the building will be constructed over the existing Bloemspruit canal.

Construction of a 50kV Feeder Line from Sishen to Saldanha

The works consisted of the construction of a 50kV AC single phase back-up feeder line from Sishen to Saldanha, running on independent 12m/13m concrete mast mast structures parallel with the existing overhead track equipment.

This included the supply and installation of the 88kV insulated cable running over bridges.  The length of the single phase back up feeder line included cable to bridge works from Saldanha to Sishen, is approximately 764km.  The feeder line will be coupled onto the existing OHTE, via independent tie-ins, at identified locations and intervals of approximately 1,5km on the mainline and 800m over the length of the passing loops.

Optic Fibre - Bloemfontein to Touwsriver

The co-build Optic Transport Network (OTN) project comprises of the national long haul route, which will form a national optic fibre network for both MTN and Neotel, connecting it to the Gauteng area. The project has been almost equally divided into two parts consisting of allocated sections for Sanyati & Wavetech. The project consists of trenching and the installation of 8 x 32mm HDPE pipes with manholes every 1 km.

Construction of a new Intermodal Transport Facility in Bloemfontein

The N8 Bloemfontein airport interchange and access road involves the construction of the interchange bridge comprising a continuous voided concrete deck with four spans supported on V-shaped concrete piers and with a superstructure supported on piles.

This project was initially intended to be a 16 month contract. When the decision was made to proceed with award of the contract, Sanyati was asked if we could complete the project in 10 Months. We accepted the contract and the new time frame.   In order to stay on program the layerworks were constructed using 3 compaction teams and had all plant and personnel work between 12 and 14 hours per day for at least six days a week on the bridge as well as the road works.

Earthworks for the construction of the Salkor-Saldanha Port Link Line

This project consisted of the construction of earthworks for the new Port Link Line 2 and future Port Link 1, earthworks for the new GFB line and associated cross-overs, construction of stormwater and drainage systems and the construction of the Duferco rail underpass.

Sanyati changed the method of piling from CFA piles to augered cast in situ piles with temporary casing to prevent water collapse and to penetrate unknown obstructions.  A unique sub-surface drain, with  6 m deep-drilled soakaways every 100 metres next to the rail-formation, and  connected to a 1 m deep sub-surface channel to drain rainwater away from the rail formation, forms part of this project.  A special achievement on this project is the fact that there were 89,749 injury-free hours worked on this site.

The project consisted of the construction of 300 low-cost houses at Dibeng in the Northern Cape.

This project was executed using only local labourers.  The foundations for these houses were constructed using the multi modula raft foundation system consisting of small hollow pods made from recycled polypropylene, packed over the levelled footprint area.

The Rehabilitation of the R30 between Brandfort and the Vet River, from km8,5 to km37,9

The project comprises of the rehabilitation of a section of the R30 which serves as an alternative to the N1. The road was designed to be widened by 2,5m to the west to accommodate the traffic while constructing the eastern side. Most of the earthworks were on the western side and in the fills of the two bridge structures.

The project consisted of the construction of a new 75m long by 9m wide by 13 m high A-prep depot, the renovation of an existing building to provide workshops, stores, offices, toilets and ablutions, the  re-grading of an existing railway line and provision of OHTE. It also included a new covered parking area and the provision of all related mechanical and electrical equipment including a gantry crane, compressed air system, oil separation and effluent plant as well as a maxiguard system.

Despite abnormal rainfall encountered over the 15 month construction period, four of the schools were ready to accommodate children on 11 January 2010.

Base Stations for GSM network

The project involved the civil, electrical and tower construction of 8-12 base stations per year in urban and rural areas. This included disguised structures (trees), lattice towers and rooftop sites varying from 25-80m in general. We provided a turnkey project solution to the client. Access roads to the towers were also built.

This environment required a close day to day working relationship with the client. Once civil go-ahead for a site, the turnaround time was quick and completion date was non negotiable. Storage silo and conveyor bases for coal mine

13m diameter silo was slid in 8 days to a height of 30.2m. Internal columns were then constructed to provide support to the 1.2m thick suspended slab, 10m up inside the silo. Conveyor bases and transfer slabs were built around and away from the silo, completing the foundation for the new storage system.

The project was completed with no safety incident and with excellent quality which was acknowledged by visiting Anglocoal VIP’s resulting in additional R5 million of work until April 2010.

2No. concrete silos for lime storage

Sanyati Conform was awarded a contract from Lime Distributers to design and construct 2 No. concrete silo’s for lime storage. The silo’s have a 12.1m outside diameter with a 300mm wall extending to a height of 29.6m. The silo’s come complete with an elevated mid slab suspended 8.5m in the air by 4 columns and a structural steel roof supporting the concrete roof slab. A weighbridge will be assembled onto the reinforced floor slab at a latter date.

Due to the high clay content found in the soil around the Vereeniging area, both silos had to be supported on piles and due to the extensive swelling of the clay, the pile cap had to be suspended 150mm above the natural clay in order to allow for the swelling and contracting of the clay. This was achieved by placing a 150mm layer of river sand under the foundation before casting the concrete and then simply washing out the sand at a later date thus creating a 150mm void.

Construction of 1 concrete silo for manganese storage

Sanyati Conform was sub contracted by Sanyati Central to construct a concrete silo for Manganese storage. The silo has an outside diameter of 14.6m with a wall thickness starting at 800mm and stepping to 300mm at a height of 17.0m. The 1.5m thick suspended slab was supported by 4No. 1.2m square columns.

Doornfontein Station

The project consisted of 250no. piles of which 92 were mini piles and the rest were CFA piles varying in diameter between 400mm and 600mm.

This project demanded good communication due to the live railway lines and extremely tight access within the main line rail reserve between Johannesburg and Pretoria. The piles had to be installed within the existing station platforms and between railway lines. Occupation times for the lines and difficult access made this a challenging project.

R102 Slope Remediation

The project consisted of a number of 26No. 750mm diameter Piles, with 26no. provisional strand anchors in the pile capping beam. A geotechnical investigation also formed part of the contract.

Sanyati Piling & Geotechnical was awarded this project and first carried out the geotechnical investigation comprising of 3no. Core Drilled Bore holes. The geotechnical profile revealed that we may be able to socket deep enough into the granite bedrock to avoid installing the strand anchors. The piles would in effect act in cantilever, allowing savings to be achieved for the client.

The ground profile was backfill material which had slipped into the adjacent dam after becoming saturated. Rivonia Road /N1 Interchange

The project consisted of a number of geotechnical requirements. First a 260m² permanent lateral support was carried out under the existing N1 bridge for a new lane between the piers and north abutment. This was between the existing raker piles of the bridge.  Temporary lateral support was then carried out on all four abutment corners of the N1 bridge in order to make space for piling. 120no. 600mm CFA piles to an average depth of 15m were installed.

Sanyati Piling & Geotechnical also undertook two large cuttings, at Petervale and Cambridge on the N1, which required more than 1000no. soil nails.

Sanyati Piling was awarded this project on the basis of a piling alternative, namely CFA (Continuous Flight Auger) piles. The design originally called for Open Hole Auger Piles, but after the first two piles, a large amount of ground water was present, which required temporary casings. Sanyati Piling was requested by the client to switch over to the CFA alternative, which was done.

The project consisted of installing 68no. piles for two abutments and a central pier, in a river. The piles were required to be installed to an average depth of 12m with a 1.5m socket into extremely hard granite bedrock. The bedrock was in excess of 150MPa. The geotechnical profile consisted of large granite boulders within a river sand matrix together with residual granites and extremely hard granite bedrock.

Katlehong Access Bridge

The project consisted of  36no. 900mm diameter, 8m deep, temporary cased auger piles, socketed into bedrock for a new access bridge. The ground profile was river boulders and lots of water until very hard bedrock.

This project required extremely hard drilling which the BG18 Bauers more than equipped to handle. The casings used were able to penetrate the boulder layer and socket into the bedrock, cutting off the water and slush. This enabled the piles to be hand cleaned, inspected and concreted in the dry.

N8 Bloemfontein Airport Interchange Piling

This project was a fast track project for a new interchange linking the airport road and the N8. An alternative to driven cast insitu piles was suggested and accepted. The alternative, open hole temporary cased auger piles, consisting of 106no. 600mm diameter auger piles were socketed into bedrock. All piles had 4no. sonic logging tubes installed and 5 compression load tests were carried out, one per structure. A further requirement was to core the contact between the rock and the concrete to ensure good contact.

The outstanding feature was the design alternative, which saved time and money. When the client is able to provide loadings and geotechnical information for a site, Sanyati Piling & Geotechnical will offer the most economical design.

Rhodesfield Station Piling

The project consisted of 157no. CFA piles of varying diameter between 550mm and 650mm for the new railway station link between the existing Metro railway lines and the new high speed Gautrain.  Three compression test piles were carried out.

This project, like the Doornfontein station one, required close co-ordination between Metro rail, the main contractor and ourselves due to restricted occupation times for working on and around live train lines.

South Gauteng High Court Basement Lateral Support

The project required a 9m deep basement to be constructed within a restricted access site containing existing buildings on the boundary wall of the eastern side. The court, a historical building which is 104yrs old, is on the western side.
 
The works consisted of 800 no. soil nails varying in length from 10m to 1.2m, 60no. 2 strand post tensioned anchors, 125mm shotcrete and a 300mm structural shotcrete wall on the eastern boundary.

Due to the earthworks blasting programme requiring a maximum drill depth of 900mm blast to avoid damage to the surrounding structures, the excavation took an extremely long time, thus delaying the tender projection of 3 months.

Slope Rehabilitation

The Zuikerbosch Pump Station on the banks of the Vaal River required substantial slope rehabilitation in the form of piled lateral support to stabilize movement of the embankment.  The embankment houses numerous pipes including the services of Transnet, Telkom and Rand Water.

The gas and Petronet lines had to be exposed, which is where Sanyati North completed the earthworks and civils.

Additions and alterations to the Police Station

The Department of Public Works awarded the contract in January 2009 for the additions and alterations to the Chatsworth South African Police Station, just off the Higginson Highway in Chatsworth.

The project scope of works is to construct 6 new multi storey buildings consisting of reinforced concrete structures with brick infill and aluminum curtain walling and all the associated finishes and external works. The roof is a timber truss and tiled roof construction. Sanyati has constructed all the reinforced concrete structures, all the wet trades and various specialist trade subcontractors have been utilized for  the specialist trades.

Road upgrade

Greenville upgrade road finally achieved practical completion on 1 April 2010 after a long road of challenges and achievements spanning 2 years from January 2008. Delays attributed to abnormally high rainfall between August and December 2009 resulted in an extension of time of 3 months. The completed contract value was R 112.96 million. The scope of works for this contract consisted of bulk earthworks, layerworks, cape seal, asphalt and concrete works amongst other trades.



Greenville


The cape seal road finish was a challenge as the bypasses were not accessible during high rainfall periods resulting in single lane width construction. This impacted on the time but the specified quality was achieved in the end. Construction of earthworks, layerworks, drainage and retaining structures on main road 100

Sanyati Coastal was a 60% joint venture partner with Phambili Construction and TBA Construction each having 20% of the JV.

The JV split of works was done to incorporate all activities in the contract so that the JV partners were involved in all activities. We were introduced to 3 stage one contractors who were appointed to us by the Engineers for the construction of the ancillary works on the project. Sanyati appointed a general foreman who was responsible for the mentorship of the stage one contractors.

Almost 800m3 of concrete was poured and close to 600 000m3 of earth was moved. The highlights of the job were the finished terraced cut embankment and the retaining structures that were constructed to perfection.  The project was completed on 30 May 2009.

The widening of R102 (the Existing Dual Carriageway) from Mt Edgecombe to King Shaka International Airport.

The construction of the R102 started with 17km of dual carriageway road on the 25 March 2009.

The job entailed approximately 600 000m³ of bulk earthworks, 200 000m³ of layerworks where processed and 7000m³ of concrete were poured.

This was originally a 15 month contract which was accelerated to 12 months due to the opening of the King Shaka International Airport on 30 April 2010.

An abundance of obstacles were overcome on this project, such as different soil conditions every 20m while in the process of doing the bulk earthworks.

GFIP Package B - Rehabilitation and upgrade of 21km of the N1 section between 14th Avenue and the Buccleuch interchange

The scope of the work involved adding an additional lane in each direction, (constructed in the centre median, separated by a concrete barrier wall), as well as an asphalt overlay on the existing carriageways.

Included in the upgrading of the main interchanges was the construction of two bridges - the William Nicol bridge and the 7th Avenue pedestrian bridge. 

The upgrading and widening of the William Nicol bridge - The substructure was upgraded with 4 new abutments (with ground foundations) at each end of the bridge to support eight pier columns up to 10m high. Resting on the new piers are 4 heavy precast concrete beams or girders which span over the highway.

The 7th Avenue pedestrian bridge – A new landmark cable suspension pedestrian bridge was built over the highway between Beyers Naude and 9th Avenue. The bridge consists of a steel space frame spanning almost 60m over both carriageways of the highway, and has been designed as an iconic structure which will be a “gateway to the north”. This bridge has replaced an existing bridge which did not have enough vertical clearance above the road.

The construction of an HOV lane on Madiba Drive- R40

The scope of work included the construction of HOV lanes along 7.5km of the R40 in Nelspruit, the widening of five bridge structures along this section of the road, and the construction of a 150m long and 7m high reinforced concrete retaining wall.

Nelspruit did not have a viable alternate route to the R40 between the northern and southern parts of town (across the Crocodile River). Therefore, the closure of the R40 for four days due to the placement of beams onto the Crocodile River Bridge was met with huge resistance from the public. However, the beams were placed within two days and the R40 was opened a day early, which earned us goodwill from both the client and the public.

Due to the performance on site, the client added three additional projects to the existing contract. These were as follows:
• Transportation Hub or Bus Nodule with an estimated value of
R 7.3 million
• Bus lay-by at the show grounds with an estimated value of R5 million
• The construction of a bridge over the Clau-Clau River with an estimated value of R 6.3 million. The first two above-mentioned projects were funded from savings on the original contract, while the bridge project was funded from a separate budget.

Bulk earthworks, drainage, layerworks and surfacing for new taxiway

The scope of works of the new Papa Taxiway at OR Tambo International Airport involved 230,000m³ of fill, 35,000m³ of layer-works and about 66,000m² of asphalt paving. The new taxiway is 1080m in length and 115m wide. Also included in the contract was the construction of a box culvert, 100m long, 10m wide and 5m deep, situated under the taxiway to provide for storm water drainage.

The upgrade of Road P77-1 from Barberton to Bulembu

This was a very challenging project as it consisted of the construction of a road through a sensitive area containing volcanic lapillii and examples of weathered pillow lava.  These were found in some of the cuttings excavated for the construction of the road. Extreme care had to be taken to minimize and prevent unnecessary damage or impact to this unique environment.  This was successfully achieved by the personnel on this site. However, being such a challenging project, various lessons were learned and the following list contains some of the challenges this project had to overcome during construction:

• Protection of the unique biodiversity
• Protection of unique geological formations
• Dangerous mountainous conditions
• Extreme weather conditions
• Illegal strikes by the highly politicised local labour
• Inadequate design and supervision by the consultants
• Non and late payment by the employer(client?)
• Logistics - Although the start of the project was only 10km outside Barberton, the average time for a fuel truck or lowbed to travel this 10km section of road was approximately 55 minutes.

Construction of Golden Highway middle section

The Golden Highway contract will link the Rand Show Road to the Soweto Highway and upgrade the access roads to Nasrec Expo Centre, the transport hub and to the stadium itself. The scope of works included 900m of storm water pipes and associated ancillaries, 1200m of potable water reticulation and 2800m of sewer pipes. Also included was the completion of 5 concrete sewer pump stations, an 80m long concrete bridge across the river for a sewer pipe crossing, and a 900m pumped sewer line to the municipal line.  Roadworks included 4500m³ of layerworks, 4000m of kerbs 15000m of paving blocks, plus a 7 barrel culvert road bridge across a tributary of the Crocodile River.

Layerworks and Drainage for John Ross Highway

The primary objective of the Department of Transport is to make a climate for successful black economic development.  DOT –KZN achieves this, by awarding contracts to established contractors joint venturing with emerging contractors. Sanyati Coastal has in a joint venture with Dru Civils and Banks Civils on this contract.

This long term contract which commenced in 2005, is still in progress and is anticipated to be finished in the next five years.  Sanyati was appointed in March 2010 to do a 4km portion of construction of layerworks and drainage on the new eastbound carriageway. The earthworks were done by emerging contractors. This contract also includes the layerworks for Foskor and East Central Arterial intersections.  As at the end of May 2010, the job was 30% complete. The design of the layerworks entails seven layers, of which three layers, the G10, G9 and G7, are now complete. The first of two C3 layers is now in progress , which will be followed by the laying of subsoils before  the second C3  layer is processed. All materials have been sourced locally from Lafarge Quarries. Stormwater drainage has also been completed successfully. The surfacing of these two intersections is due to be completed by the end of July.  The surfacing will be done by the DOT annual contractor.

The John Ross Highway team is anticipating completing the contract by the December shutdown.

The Civils Joint venture teams were responsible for constructing the runway, taxiway, aprons, parkings, roads, bulk services as well as bulk earthworks on the tradezone and support zone. A new Fuel farm and reservoirs were included on this high profile project. The scale of the project entailed moving around 5.8 million m³ of earth equivalent to 2,500 Olympic swimming pools, 145,000m³ of concrete to be poured equivalent to 65 Olympic swimming pools. 230,000 tons of asphalt had to be layed which is equivalent to 35km of 4 lane highway. The new 3.7km, 60m wide runway was long and wide enough to accommodate the new Airbus A380 aircraft. The aprons would be able to accommodate 29 aircraft parking stands.

Site agent and Foreman represented Sanyati Coastal on concrete division as well as Airside who were tasked to build the runways, taxiways and aprons. A survey team equipped with the latest GPS technology and foremen represented Sanyati Coastal on the services team who were tasked to construct all bulk services, runway lights as well as all communication ducts. The contractual completion date was 29th April 2010. Co-ordination between all divisions (Landside/ Airside / Services) as well as working long hours was vital to handover sections of work to required deadlines.

The Sanyati Roads team was responsible for a large percentage of all asphalt layed at King Shaka International, completing the runway with a SMA layer.

The first plane landed on schedule on the 1st  May 2010.

Design and Construction of Botšabelo Complex – Lesotho Blood Transfusion Services (BTS) Centre, National Reference Laboratory (NRL) Facility, Student Dormitories and Staff Accommodation at the National Health Training College (NHTC).

The project is situated in the outskirts of Maseru, the capital of Lesotho, and the scope of the work includes the design and construction of the National Reference Laboratories (NRL), Lesotho Blood Transfusion Services (LBTS) center, Student Dormitories and Staff Accommodation units at the National Health Training Centre (NHTC).

The client for the project is Millennium Challenge Account – Lesotho and the funding of the project is done by the Millennium Challenge Corporation from the U.S.A. The project commenced on 15 September 2010 and is due for completion by 15 May 2012 with the exception of the National Reference Laboratories that must be completed by 15 December 2011.

The Sanyati design team, headed by Project Manager Tykes Govender from Iliso Consulting, includes Theunissen Jankowitz Arhitects (Architects), Iliso Consulting (Structural & Civil Engineers), Triocon (Electrical and Mechanical Engineers) and Abakali (Quantity Surveyors)

Apart from progress the client places huge emphasis on quality, safety and environmental management including community involvement in HIV/AIDS and T.I.P. (anti-trafficking in persons) awareness campaigns.

The overall progress is slightly ahead of schedule even though there have been numerous challenges such as logistical problems with the temporary and permanent imports of plant, equipment and materials, obtaining of work permits and extremely stringent safety and environmental management requirements. A EMP (Environmental Management Plan), Health and Safety Plan and a PQP (Project Quality Plan) had to be drawn-up, approved and implemented before construction could commence. This was done in parallel with the PDR (Preliminary Design) and DDR (Detail Design) and construction commenced in all earnest in March 2011.

The major quantities include; Cut to Spoil (7,700m3), Imported Filling (7,160m3), Concrete to Raft Foundations (mixed on site), (945m3), Brickwork (900,000 bricks), Plaster (14,650m2), Screeds (5,000m2), Ceilings (3,400m2) Roof Coverings (4,600m2) and Paving (4,000m2). Sub-contractors have been appointed for the Plumbing, Electrical, Fencing, Mechanical, Ceilings, Roof Cladding and Joinery Installations.

Road Maintenance inside Sasol Plant
